Got a nice non-AV 041 built today; some interesting finds

Well over a year ago, fellow member Bigbadbob sent me an 041-in-a-box project. It was missing a topend, intake/carb, and muffler, but was otherwise complete. A couple weeks ago I decided to tear down my 041AV and the AV Super as well, right to the nuts and bolts, and build the Super up out of the best parts. I gave the best 61cc P/C set to this 041 and will build a second AV saw out of the best of the rest.

The clutch cover could handle being repainted. Otherwise, it's in perfect shape. In fact there isn't a crack or break to be found anywhere on this except the broken tab on the tank cover. There's a little damage from loose/thrown chains under the cover, but every one I've seen has that to some degree, and this one's mild. I do have a set of spikes to put on this one, just didn't get around to it tonight.

This is one of the old original 041 tank/starter covers - it's all one piece except for a small separate cover piece near the back to block off the fuel tank. Newer tanks are split in two pieces right from end to end. Kinda hard to describe but you can see a bit of the difference between them from the pic farther down showing both saws. Anyway this tank was actually on the 041AV I bought from a guy for $25 in '08. Its case and handles were buggered up pretty badly but the tank's in excellent condition except for some graffiti scratched on the side. The lower bolt eye on the rear section was broken out though. I did some JB Weld work on it a couple nights ago (you can see it in the pic) and have been letting it set up since; more on that later. It'll be easier to find an intact replacement for that than the whole tank anyway.

Took a little while for me to get it tuned in right, but it's running great now. We'll see how it starts cold tomorrow. I haven't put the comp tester on yet (not even sure I can get mine in there behind the handle) but it feels really strong - takes near 10 seconds to turn over once if I hang it by the pull cord. The idle wants to race a bit if I tip it forward, but this is the fourth 041 I've run in a row that's done that to some extent. It'll idle & rev up just fine at proper tuning settings though so I don't think there's a leak; if so it isn't major. There is one intake gasket I didn't bother replacing though because it looked OK; maybe it's the culprit.

I have to do another teardown on the Super since I got a better case for it recently (actually it's the dirty, nightmare-looking case in the above pic; the "clean" one will be the second). I'm looking forward to putting that full-wrap bar on it once it's all done up. I'd never seen a full-wrap 041; I think it'll look pretty mean. The red heater hose has to go though. I'll be looking for something better.

Before running the 041, visit your dentist and make sure your fillings are in there good.:laugh: Use bicycle handlebar tape on your full-wrap.
 
I had three 61cc AV P/C sets to choose from, but no non-AV cylinder. Since I had an extra intake manifold as well, I decided to see if I could make an AV cylinder work on a non-AV case (the intake bolt holes are offset to each other differently between AV & non-AV). The only trouble I ran into is that it caused the side mount holes on the rear handle piece to be about 1mm too far forward to line up with the tank and and muffler mounts (though getting rid of the base gasket didn't help this either!). I put a washer between the cylinder and the handle section and it solved that problem. Other than that, everything fits up fine. I even used the entire AV intake stack rather than the intake box that most of the old 041s I've seen had.

This is the one I considered "best" and ended up using for this saw. Notice how far the lower transfers are smoothed out into the cylinder in the casting. Top notch work, IMO. I smoothed them out a bit more with the Dremel before mounting it up, but didn't really alter them at all.

The other two cylinders looked like this one:

The ports are still really well-cast, but the transfers aren't smoothed out nearly as well at the bottom edge. It's actually quite an abrupt, sharp edge there which wouldn't flow nearly as well.

The one with the rounded pin bosses was in better shape, and the rings looked better too, so I used it for this 041. Not sure if the rounded design is the older or newer though. Looks like the "cut" one might be a fair bit lighter though - it even has less material between the lower ring and the "window" area around the boss.

Here's the case with the P/C all mounted up. This case that Bob gave me is really in excellent shape; there's just a little bit of paint missing on the front and some on the bottom (big deal). It has points ignition which is working spectacularly (according to my left arm anyway!). I didn't really take any other pictures between this point and fully assembled though. Everything went pretty smoothly.

Here's how I tried to fix that bolt tab on the tank:

I gave it a thorough cleaning, and then cut a 1/32" slot in the ear with a Dremel disc to accommodate a small 5mm washer. I lined it up with the original hole location and super-glued it in place. Once that was set solid), I built a bit of a "form" so I could infill the rest with J-B Weld to build up a new tab. Whether it'll hold or not, who knows. you can see the JB tab on the bottom right of the tank in the second pic of the completed saw above. I still have to drill it out so I can actually bolt it up though. If this holds up, I have a couple other parts on other saws that'll need the same treatment.

Nice work on the Farmboss, and the repair on the ear. I have to try that one time.

The 041 without AV is indeed a rattler, but the AV versions are quite smooth saws. Because this saw being in production so long, there are many variations in the models with minon/major changes.

I stole the 20" bar & brand-new chain off the 031 today to try some cuts & make a vid. I was very pleasantly surprised. Those who say 041s are old, slow pigs are missing out. This thing hauls ass and then some; all I did was remove the base gasket and smooth out some casting marks in the lower transfers. Didn't modify anything though; ports and muffler are stock.

I think it's still running a little bit rich, but it sure likes to go. And it has torque to spare too. It'll maintain an extremely low idle; probably lower than any other saw I have. Sounds neat but I always think it's going to stall out.

Nice man! I was pleasantly surprised when I ran mine the first time too. I thought it would be slow, but it surely wasn't.

Man that's pretty impressive! I have yet to sink any of those older Stihls in some wood, but I can see it isn't all about a screaming saw zinging through wood.....Those old low revvers, plow through the log pretty fast!:cheers:

I'm still torn about whether to make a saw out of all the 045/056 parts I have......The 041 is probably more suited to the kind of sawing I do though. AAAAARRGH......Too many projects as is. :dizzy:
