I'm working on this 61:

I have removed the baffle from the muffler but had to cut it in half to do so. I have a wire feed but would rather braze it back together. I don't have a torch, so I am at a standstill for now. I was wondering if the after market mufflers would work for now. I believe the part number for this muffler is 501 65 77-01, but am unable to determine if it cross references to newer aftermarket parts.
 
if that is the muffler i'm thinking of you didn't have to cut it. the 2 halfs are just slipped together with the inserts in the core. the baffle should have been nothing more then a spark arrestor screen between the halfs. there very well could be a similar muffler in between the designs that had been brazed and had a baffle but i have never seen one in all the saws i've worked on. as far as i know they went from the non brazed 162 fish gill style muffler right to the deflector style 266 muffler and then from that to the 268/272 style muffler on the newer 61's. the older grey top 61's will fit the 162-266 style mufflers but the 268/272 style muffler is slightly larger and will likely rub on the top cover.
 
i just checked ebay and it appears there are no AM options for the old style mufflers but many for the newer 61/268/272 style mufflers. ebay listings are saying they fit a 266 so that means it will fit an old style 61. i remember the muffler being quite a bit bigger but maybe there is just enough room in there to fit it under the grey top. they bolt to the cylinder fine. i've used many of the old style mufflers on the newer saws and there are always big gaps all the way around between the top cover , case, and muffler, maybe someone else will know for sure if the newer mufflers will fit the older saws.
 
Just a suggestion, but if it were mine i would use your wirefeed to stick it back together. If you braze it, it will be all but impossible to weld in the future if you hsve problems with cracking etc. I had a welding instructor tell me to use brass as a last resort, after all other methods were tried, just for that reason. Your mig should work well, just use a series of spot welds, keep jumping around till they're all joined up, just my 2 cents!

the only thing is that if he had to cut it at the seam the seam was likely brazed from the factory anyways. if the seam was the slip together muffler and was cut that's a shame. i like those mufflers for that very reason.
 
I tried to "unslip" the two halves for quite awhile before I cut it. For one thing the bolt sheaths where secured at both ends. Also, the halves where more than just slipped together. Even after I cut it in half I had to cut the baffle out as well. I have split mufflers before that came apart fairly easily, this was not one of them.
 
My understanding is that the 61 has 2 styles of muffler the older short style and newer taller style there is only like 1/4" or 3/16" difference in the two. The problem is when you take an new case and an old cylinder with a new top cover, You have to have the older muffler because of the way the top cover is shaped... I think I said that right
