I still can't figure out where this air leak is; the intake boot does not appear to be cracked but I have not popped off the clutch drum to look at the crank seals.

Where could this apparent air leak be? I am about to try and find a good used carb and intake boot, perhaps some crank seals just in case. I really want this thing to work!

Jack, spray around the intake boot with WD40. Hit one end first (saw side), then the carb side. If the idle "fixes" itself temporarily, you know where the problem is. Unless the saw has seen a lot of use, it seems a bit early for seals, but, again, you never know.

How old is this 6400? How much use on the saw? Check the choke shaft on the carb. With the air filter off pull the choke lever, is the body of the carb worn around the choke shaft? Crank seals haven't been an issue for us.
