Fix Husky Chain brake Assembly?

Hello,

This is from an old husky 41. During initial cleaning I set the brake off of the clutch drum and recently found that it won't release. Appears to be jammed. To dig the hole a little deeper I began disassembly only to find that I cant remove the brake lever because the main pivot bolt just spins on the back side with no way to secure it. Time to get out the Dremel and put a slot in the pivot nut?

According to the repair manual you should be able to set the brake off the saw to release the spring tension so that the main spring can be removed or installed. This doesn't appear to be true anymore (or with this particular cover).

Got it apart with a Dremel slot. Here is what the inside looks like:

Here you can see that the handle spring has been bent. Don't know how this happened or if t he P.O. has been in here monkeying around.

Poulan cover looks same. I just pulled back apart to show another guy.

Maybe you will see something here to help. Green one had oem band and the yellow one has afm band installed.

Thanks for the photos. It looks like mine is a slightly different design. Take a look at the main spring knuckle link. Maybe this was a problematic design that got fixed later?
 
I think that I found the interference point being the where the bottom of the handle lever rides over the top of the clutch cover. This gap is only apparent when the brake is set without the clutch drum in place. With the clutch drum there isn't enough travel to expose this interference.

I think that this interference happens because the main handle axle has wallowed out the hole in the clutch cover. In any case I did a little plastic shaving to prevent future interference.

I was able to reassemble the handle onto the clutch cover but the final step is to install the pin. However to do this forked spring arms were just about dead center of the hole for the pin. So I don't know if the pin was supposed to go under or above the spring arms.

So now it is back assembled and appears to be functioning but it is awfully hard to release the brake. So I am wondering if the forked spring has been bent or the pin is on the wrong side of the forks?
 
In your initial photos, the handle pin is missing. Is the internal handle spring also missing? These must be assembled into the handle before the handle is attached to the clutch cover.

pin has to go in before setting the arm in place and usually put a drum in the clutch band area so they don't go to far when trying them out.- first band I ever did took about 3 hours, now about 15 min.- I also push them down to the open position with the corner of bench press but thats just me, might not be needed before install- imo
