Sil and Tree-

I'm not using a "pro" quality bar. Mine are "Farm Tough" (whatever that means). After wearing out a couple/three of the chains, with who knows how many sharpenings, I figure a few dollars for a new bar, bearings, and rim clutch is cheap and easy maintenance (and better than possibly slinging a chain while working). I rotate/flip the bar between sharpenings and face it if it starts to build a burr.

How do you handle bar replacements? When do you replace the bar? And why do you replace it?

Like I said before I'm not a pro and don't use that quality of equipment (drool-).

replace the sprocket when it wears.
use the bar until it wears out - tip will get squished, you'll bend it, etc...

as long as the drive link's tooth isn't wearing in the bottom of the groove, that's fine. take a file to the edges and square it all up - squeeze the rails together if needed, etc....

as long as the dimensions are OK, it's OK. A bar doesn't need to be replaced on a PM basis - just when it wears out. And I'm talking about the metal, not the paint... :)

I buy them when I need them. I have about 10 bars that are usuable right now. Have not bought one in over a year.
When they start to run I will squeeze and grind the rails, tips I replace all the time.
I replace a bar when I have done all that I can to it and it's still not working for me.
I use em' hard everyday, as far as rims and drums, might replace them three times a year, Like I said though I use my stuff everyday (m-f-s).

sundays are my days for working on saws/bars etc. clean the saws up a tad, clean air filters grind bars/ replace tips, etc. ive got 4-24" bars, (1 new woodsman pro that i haven't used) 3 of which i have been running in a rotation on my 660, and plan on getting one more 24", and then i have about a half dozen 20" bars for bucking up logs that go on my 046. i can typically run a bar all week w/o having to flip the bar(which is about the life span of a chain) and then i will touch up the bar with my belt sander and either flip it or run it the way it was. as for tips i change them when they get damaged or blow out. and as for wearing bars out i will typically bend on one way or another before i will where it out. but i have as bars that i ran to the point in which they didn't have any paint left and you could see yourself in them. i change rim sprocket either when they blow apart or if i notice them about to go. and i don't change the drums...occasionally grease or replace the drum bearing.
